A local undercut does not automatically mean the entire silicone mold needs another full half. If one handle opening, arm gap, through-hole or deep recess is the only feature preventing release, a removable plug can sometimes isolate that lock while keeping the main mold simpler and reducing visible seam length.

The plug is worthwhile only if it can be located, sealed, removed and reinstalled quickly. Otherwise it becomes a fragile extra part that creates more labor than a clean split mold.
First decide whether the undercut is local or global
A local undercut is confined to a small region. Examples:
- space under a figurine arm;
- handbag handle opening;
- transverse hole;
- deep logo recess;
- drainage feature;
- small hook or tab.
A global undercut wraps around a large portion of the casting or prevents a major mold section from peeling away. That usually favors a larger split or multi-part structure.
The first DFM question is therefore:
If this one feature disappeared, would the main mold release cleanly?
If yes, a plug deserves consideration.
How a removable plug creates a release path
A plug converts one locked region into a separate piece that is removed in a planned sequence.
Typical sequence:
- assemble the plug into the main mold;
- close/support the complete mold;
- pour/cast;
- cure or set;
- open the main mold enough to access the plug;
- remove the plug in its release direction;
- finish peeling the main silicone from the casting.
The operator should not need to guess the sequence.
Plug registration matters
A plug needs to return to the same position every cycle.
Possible controls include:
- molded keys;
- shoulder stops;
- keyed perimeter geometry;
- hard locators in an outer shell;
- pin/fixture support where appropriate.
If the plug can rotate or sit proud, it will create flash, mismatch or local wall-thickness variation.
Leak control is different from alignment
A plug can be perfectly located and still leak along its seam.
Check:
- seam pressure;
- casting viscosity;
- pour head/pressure;
- whether the plug is supported from outside;
- whether the seam sits on a cosmetic face;
- whether the casting material attacks or lubricates the interface.
For very low-viscosity resin, a plug seam may need better closure/support than a wax or thick plaster fill.
When a plug becomes too fragile
A plug is a bad idea if it creates:
- a long thin silicone tongue;
- a tiny part that is easy to lose;
- a key root that tears during every removal;
- an insertion angle the operator cannot access;
- multiple plugs whose assembly sequence is slower than a full split;
- seams crossing more cosmetic surfaces than the alternative.
At that point, a larger two-/three-part mold may be simpler in production.
Example: sculptural handbag handle
A handbag candle has a large central body that could be released from a slit mold, but the handle forms a closed loop.
Three options:
- stretch the entire handle region over the casting - high local strain;
- split the entire mold through the handle - longer visible seam;
- use a removable plug under/inside the handle - local seam, extra assembly step.
The best choice depends on the wax stiffness, logo/cosmetic faces, handle thickness and operator volume.
Example: figurine arm gap
A figurine's arm sits close to the torso, creating a narrow locked space. A local plug can form that region while allowing the primary parting line to stay away from the face.
But if both arms, legs and clothing folds create separate locks, the mold may become a collection of plugs. A multi-part mold is then easier to manage.
Cost should include operator labor
A plug can reduce initial tooling complexity yet increase per-cast handling time.
Compare:
- extra plug fabrication;
- registration complexity;
- seam cleanup;
- assembly time per cycle;
- replacement risk if the plug tears or is lost;
- training requirement;
- whether one operator can still run the mold.
The correct answer is the lowest production friction, not the lowest part count.
Prototype the actual opening sequence
During prototype validation, record:
- which section opens first;
- plug removal direction;
- force required;
- whether casting material leaks around the plug;
- seam visibility;
- any whitening/tearing at the key roots;
- cycle time for assembly and demold.
If the plug only works when the engineer is present, the structure is not ready for production.
