The mistake is assuming that flexible silicone makes every shape suitable for a one-piece "glove." Flexibility allows useful deformation; it does not eliminate geometry.
One-piece open-face molds
These are strong candidates for:
- flat-back reliefs;
- soap bars;
- many chocolate/gummy cavities;
- resin coasters and trays;
- plaster decorations with one presentation face;
- simple candles with a removable open end.
Advantages:
- no split-line mismatch between mold halves;
- simpler setup;
- faster filling;
- fewer registration features;
- lower labor where geometry permits.
The critical question is whether the casting can exit without over-stretching narrow mold features.
One-piece cut/slit molds
A sculptural candle or figurine may be made in a one-piece silicone skin with a deliberate slit. This can reduce visible seams compared with a fully separated two-part mold, but the slit itself becomes a controlled opening and tear path.
It works only when:
- the silicone skin can peel enough to release the part;
- the cut location is structurally safe;
- the casting is strong enough during demold;
- the mold can be re-closed consistently;
- any outer support shell locates the skin correctly.
A random knife cut after molding is not a DFM plan.
Two-piece molds
Choose a two-part structure when:
- the product is full 3D;
- a deep undercut cannot peel safely;
- the casting is brittle;
- a controlled seam is preferable to uncontrolled stretching;
- the cavity is closed and requires a pour gate/venting plan;
- an inner core or plug must be assembled.
Two-part molds introduce their own engineering requirements:
- parting-line location;
- registration keys;
- closure pressure;
- venting;
- pour gate;
- seam/flash cleanup;
- support shell if the silicone is soft or large.
The casting material changes the answer
A flexible cured resin casting may tolerate a demold route that breaks a plaster figurine. A cold-process soap bar may release differently from a hot wax sculpture. The same CAD geometry can therefore justify different mold structures for different casting materials.
Always tell the mold supplier what goes into the mold.
Deep undercuts: peel, split, plug or redesign?
For a local undercut, four options exist:
- Peel the silicone over it if strain is acceptable.
- Split the mold so the feature opens at the parting line.
- Use a removable plug/core only around the locked feature.
- Modify the master if the undercut does not add enough value to justify complex tooling.
The cheapest mold is not always the one with the fewest parts. A mold that needs two operators and a metal pick for every demold can cost more in production than a well-designed two-part mold.
Example: handbag candle
A quilted handbag candle has a front logo, handle, side gussets and deep texture. A simple open-back mold may reproduce the front but lock around the handle. A one-piece slit may work if the handle and bag body can be peeled safely. A more severe handle undercut may justify a local plug or multi-piece mold.
The decision should also protect the logo face from a visible seam.
Example: flat-back plaster figurine
If the back is intentionally flat and open, a one-piece open-back mold is usually simpler. Making it two-part merely because the front is detailed adds seam labor without solving a real problem.
This is why mold structure should follow release geometry, not visual complexity alone.
Mother mold is a separate decision
One-piece versus two-piece describes how the flexible mold opens. A large flexible mold may still need an FRP or rigid support shell regardless of whether the silicone itself is one piece or two pieces.
Do not confuse "two-piece mother mold" with "two-piece silicone cavity." They can be different split systems.
Buyer decision checklist
Before approving mold structure, answer:
- Is there a natural open face?
- What are the deepest undercuts?
- Is the casting flexible or brittle at demold?
- Which surfaces cannot show a seam?
- Can the silicone be peeled without extreme localized strain?
- Does a local plug solve the problem better than a full split?
- Will the filled mold need external support?
- How will the operator open and reassemble it repeatedly?
What evidence to add to this page
