A good resin mold starts with the release path.

The cured resin part is usually far less flexible than the silicone around it. That means undercuts, holes, deep texture, sharp returns and thin projections should be reviewed before the mold structure is chosen.

Do not start by selecting a Shore A number from a chart.

Start by asking:

How will this exact cured casting leave the mold without breaking the part or overstressing the silicone?

1. Collect the Resin and Part Information

Send:

  • resin type/brand;
  • TDS/SDS when available;
  • mix/cure process;
  • maximum exotherm if known;
  • part dimensions;
  • casting depth/mass;
  • pigments/fillers;
  • release agent;
  • surface requirement;
  • expected casting frequency.

Material and geometry decisions should be based on the actual resin system.

2. Mark the Release Direction

Imagine the cured casting moving out of the cavity.

Look for:

  • negative draft;
  • reverse hooks;
  • internal openings;
  • deep recesses;
  • wrapped handles;
  • narrow necks;
  • texture that mechanically locks.

A mold can be flexible and still have a geometry lock.

3. Choose One-Piece vs Split Mold

One-Piece Open Mold

Best when the casting has a clear peel/release direction.

Planned Slit Mold

Useful when a controlled opening can free an enclosed shape without requiring two separate halves.

Two-Part Mold

Useful when:

  • the geometry is fully 3D;
  • the part cannot pass through one opening;
  • a visible split is acceptable in a controlled location.

Parting-line placement should consider both demolding and the cosmetic surface.

4. Use a Plug or Core for Local Problems

Not every undercut requires a full two-part mold.

A removable plug/core can isolate:

  • a hole;
  • recess;
  • internal opening;
  • local reverse feature.

This can reduce strain on the main silicone body.

But it also adds:

  • assembly;
  • alignment;
  • operator steps.

Choose it when the repeat-production benefit justifies the extra part.

5. Use a Support Shell When Flexibility and Shape Stability Conflict

A soft flexible skin may be ideal for demolding a complex sculpture but poor at holding a large cavity shape while resin is liquid.

A rigid support shell can:

  • maintain shape;
  • register a split;
  • reduce bulging;
  • support heavy fill.

Do not increase hardness globally if that would make demolding harder.

6. Master Surface Finish Is the Casting Finish

Inspect the master for:

  • print layer lines;
  • scratches;
  • seams;
  • sanding marks;
  • gloss/matte;
  • texture;
  • logo edges.

A silicone mold reproduces both intentional and accidental detail.

If the final resin part needs a premium cosmetic face, finish that master before molding.

7. Plan Fill and Vent Geometry

Air can become trapped at:

  • high points;
  • narrow pockets;
  • lettering;
  • deep corners.

Possible controls:

  • change casting orientation;
  • add a vent;
  • add overflow;
  • revise local geometry.

Do not add vents mechanically to every mold.

The right fill/vent plan depends on the resin viscosity, pot life and cavity.

8. Separate Resin-Side Bubbles From Mold-Side Defects

If the same pit repeats in the same location, inspect:

  • master;
  • mold surface;
  • trapped pocket.

If bubbles move between castings, investigate:

  • mixing;
  • viscosity;
  • moisture;
  • temperature;
  • fill method;
  • vacuum/pressure process.

This diagnostic split can prevent unnecessary mold changes.

9. Multi-Cavity Comes After Single-Part Approval

Do not multiply a design before the individual part is validated.

Then review:

  • cavity pitch;
  • fill order;
  • resin pot life;
  • filled weight;
  • support;
  • operator access;
  • demolding sequence.

A dense tray can be slower to use if the operator cannot release the castings without stressing the mold.

10. Prototype With the Actual Resin

A useful prototype should confirm:

  • complete fill;
  • release;
  • surface;
  • seam;
  • fragile features;
  • air-trap behavior;
  • support;
  • operator effort.

Where the actual resin is unavailable, state clearly that the prototype only proves the substitute process.

Common Design Mistakes

“Use the Softest Silicone So It Can Stretch”

Problem:

  • tray can deform;
  • thin zones can overstretch;
  • support becomes difficult.

Better: select material and support around the geometry.

“Make It One Piece to Avoid a Seam”

Problem: the casting may lock inside.

Better: accept a controlled split where it reduces production damage.

“Add More Cavities First”

Problem: the individual geometry may still fail.

Better: validate one part and the production workflow first.

“Polish the Mold to Fix a Bad Master”

Problem: the mold has already copied the defect.

Better: finish the master before mold making.

Frequently Asked Questions

Do resin molds always need platinum-cure silicone?

No universal rule should be applied. Material selection depends on the selected casting system, master and process.

What wall thickness should I specify?

There is no one correct thickness. Mold size, geometry, material, support and loading determine the structure.

Does every deep undercut need a two-part mold?

No. A slit, plug/core or flexible skin/support shell may be better depending on the part.

Can a prototype use a different resin from production?

It can, but then the test does not fully validate the production resin’s fill, cure and release behavior.
