Common Silicone Mold Defects: Causes, Checks and Fixes
Troubleshoot silicone mold tearing, flash, bubbles, sticky or uncured areas, warping, poor detail and difficult demolding by identifying whether the cause is material, geometry, process or handling.
A silicone mold defect is a symptom, not a diagnosis.
Before changing silicone hardness or rebuilding the mold, record where the problem starts, whether it repeats in the same place and whether the defect appears on the mold itself or only on the finished casting.

When a Mold Tears

Check:
- where the tear begins
- sharp corners or stress concentration
- thin local sections
- undercuts/locked geometry
- repeated peel direction
- voids or cure defects
- sharp tools/operator handling
A tear that repeats in the same geometry often points to DFM or local support, not simply “bad silicone.”

Determine Whether the Defect Is in the Mold or the Casting
If the same pit repeats in the same location on every casting, inspect the mold/master surface.
If bubbles move between castings, investigate the casting process, mixing, viscosity, fill direction, moisture or pressure/vacuum process.
For liquid RTV mold production, entrained air can sometimes be reduced with an appropriate degassing process, but vacuum does not fix cure inhibition or poor geometry.

Treat Cure Inhibition as a Compatibility/Contamination Question
Check:
- selected silicone
- master material/coating
- release agent
- contaminants
- mix ratio/process per TDS
- temperature
- local contact materials
Do not assume one universal list of “forbidden” materials applies to every platinum silicone.
Use the exact material supplier’s processing guidance.
When a Split Mold Does Not Close Correctly
Inspect:
- parting surfaces
- contamination/debris
- registration keys
- clamp/fixture method
- deformation
- damaged flange
- incorrect assembly orientation
Registration keys locate the halves. Clamping or the support fixture provides the closing force.

Check the Mold Under the Same Condition in Which It Fails
Possible causes include:
- unsupported span
- filled weight
- sustained storage deformation
- inadequate support shell/frame
- thermal/process effects
- geometry too flexible for the handling method
Measure or photograph the mold in a defined condition rather than stretching it flat by hand and calling that the reference.
Follow the Detail Back to the Master
Check:
- original artwork/detail
- master resolution/surface
- feature depth and width
- mold fill/wetting
- trapped air
- damage during demolding
- casting material’s ability to reproduce the feature
Do not solve every logo problem by increasing depth.
How Small Can a Molded Logo Be?
Review the Release Path
Check:
- undercuts
- return angles
- sharp edges
- trapped internal geometry
- rigid casting fragility
- insufficient split/core/plug strategy
- operator peel path
Flexible silicone can release some undercuts, but it does not eliminate every mechanical lock.

Should I change Shore hardness first?
Usually not. First identify whether the problem is geometry, cure, support or handling.
Can a torn mold be repaired?
Minor non-critical damage may sometimes be repairable, but a tear in a critical cavity or repeated high-stress area often requires replacement or redesign.
Why do bubbles keep appearing in the same place?
A repeatable defect often points to the mold/master surface rather than random air in the casting process.
My mold is yellowing. Does it always need replacement?
Not necessarily. Color change alone is not enough to diagnose failure. Check elasticity, tears, surface condition, contamination and whether finished parts are still within the required quality.
The mold suddenly feels less elastic. What should I check?
Compare it with the approved/new mold if available. Review heat exposure, casting chemistry, cleaning agents, storage deformation and repeated high-stress demolding.
How long should a silicone mold last?
There is no universal cycle count. Real lifespan depends on material, geometry, casting chemistry, heat, cleaning, storage and how aggressively the mold is demolded. In ordinary use a mold may remain serviceable for years, but replacement should be based on condition and output quality, not a marketing cycle number.
